I would grind away the area that’s cracked. Your fiberglass/resin looks like it’s probably cracked too. I’d remove down to non damaged material and re-glass it. To clarify. The top batten can’t be tightened anymore due to its length. It is fairly tight though but I suppose I could get it tighter if longer.

Thanks again. I figured out I was putting the line the wrong way. That works much better. I’m curious how much force you use. Mine were a little loose and there was a little wrinkling. I tightened them and removed most of the wrinkles. However the top diagonal batten I put in as tight as it will go ...

I usually roll up my Kevlar sail as it comes down. The foot is the center of the roll. But I’m looking at the foot of the sail. Although I do not have that model I am pretty sure it was supposed to be an aluminum tube. Not too had to get a replacement.
Were you able to remove the bolts? I would think the half moon spacers will still work.

It is easy enough to take the rudder apart. By doing that you get to see the size of the pivot hole. You also get to see the width of the notch that the roller goes into. This should give you all the information you need to figure out what is wrong.

Can you send pictures of the slot with the roller in? What is the diameter of the rollers? I believe they should be 3/4" Maybe you could install a larger diameter roller.

I’m repainting the tips of my rudders and decided to clean up the castings a little. One thing I did was sand and smooth the roller tracks.
